I see suggestions 9 and 10 in the first section. I have no idea what that nozzle would look like (shower head?) Not something I would have thought of, but evidently has happened to others. (I presume the return aerates the mixture in the suggested problem scenario).

Curious to see the outcome, which I know you'll get - you always do.

Paul your hurting my head trying to think of what our boom spray has done at times and what fixed it
Can you take the return line /bypass off at the tank and submerge it in the tank while it’s running that way if there is air getting in anywhere it should show up as bubbles out the return line
If there.is a restriction on the intake side of the pump it could cause bubbles whit cavitation but that should be more obvious when there is no pressure on the outlet side
Don’t know I’ll keep racking the old grey matter

I called Hardi and they were as perplexed as me, I have done everything that is normally the issue

The suction side they felt was the most likely cause but they were really out of ideas 
They said if the filter cap is crewed on to tight it can go past the sealing surface 

And that's about were their new ideas ended

All the other suggestions they suggested I had already tried

They did suggest just disconnect the suction and return/bypass hose and dropping them in a 20 litre bucket, it should run for at least a minute on 20 litres

This would at least show were the problem might be 

I ordered a electric tacho to measure the shaft speed

My plan of attack was a bit different 

I pulled the suction tube and filter assembly out of the tank
I got a piece of hose and a welsh plug 
I mounted the hose upside down and with it all connected up to the pump, I filled it with water 
I  then put the rubber hose and welsh plug on the end of the suction pipe sticking in the air
I drilled a hole in the welsh plug and fitted a valve stem type of deal
Once assembled I checked for leaks, none
I started the compressor and wound the regulator right down to it's lowest setting
applied air and could instantly see a fountain from the suction cap

The cap has no cracks at all that I can see, it appears to have become porous with age and sunlight 
I had already ordered a new cap weeks ago, it still hasn't showed up

So I was feeling pretty confident this is the issue as it is the first thing I have found wrong

No cap, no problems 

I got out some sikaflex and covered the entire cap in this and let it set for a couple of days 

sorry no photo, but I can sort that

Anyway heres a piccie of my welsh plug

 

The end result was, put the cap back on, started the motor, the pressure was almost instant and held fine 

Quickly zoomed out to the paddock and started spraying

Not a problem to be had

4 bar the whole time, a nice even and constant spray

 

Wow something so simple

now to finish spraying and then make some hobs hoists for it and maybe some paint

Well done Paul!!!  You are undeniably the King of problem solving!  And perhaps equally and more importantly so, fault proving.  I have always admired your ability to "think outside the square", and i learn a lot from you.

Pleased you solved that problem Paul.
Always the simplest item - plastic!
Uncle said when you lift the bonnet, there should be a big red arrow pointing to the problem.
Good luck with the machine.
PS - have you a shed to nose that good Mack into to keep it out of the weather?

Thanks everyone,

Brett, my problem solving skills or lack there of was taught to me first by my father as a kid just been there and listenimg to a lot of bad language, sorry Dad

But was really honed and fine tuned as a apprentice fixing lifts in high rise buildings in Melbourne, two tradesman really changed my life and gave me the confidence to tackle just about anything 
this confidence can and did bring undone plenty of times as a young bloke

Paul, I have the footings in the ground for a shed, I have the RSJ's for the shed and even the approved plans for the shed

I have a mini mix truck, a tipping trailer to cart sand and gravel and the beginnings of my batching plant to mix my cement
I'm lacking time, everytime I try and quit work and build said shed I get convinced to stay a bit longer 

 

I guess at the end of the day I just poke along having some fun

Paul, my old dad taught us kids, the boys more so, that most problems in life are caused by "not looking, more than not knowing".
